When Patching Makes Sense — and When It Doesn't

Understanding when to patch and when to replace is one of the most valuable things an asphalt contractor can help you with. As a general rule, if less than 25-30% of your surface has structural failures (potholes, alligator cracking, base settlement), targeted patching is usually the most cost-effective approach. Beyond that threshold, full replacement often makes more financial sense.

The quality of a patch depends entirely on the process. A proper cut-out patch involves saw-cutting clean edges (no irregular tear-outs), removing all failed material including compromised base, re-compacting fresh base material, and installing hot-mix asphalt that’s properly compacted and finished. This creates a repair that’s structurally sound and blends with the surrounding surface.

Throw-and-roll patching — where cold mix is simply dumped into a pothole and driven over — is a temporary fix at best. In Minnesota’s climate, these patches rarely survive a single winter. We don’t do throw-and-roll work because it wastes your money and damages our reputation. Every patch we install is a permanent, structural repair.

Damage Assessment

We evaluate the extent of damage, test base conditions, and determine whether patching, overlay, or full replacement is the most cost-effective solution.

Saw-Cut Boundaries

Clean, straight edges are saw-cut around the repair area, extending beyond the visible damage to reach sound pavement.

Material Removal

All damaged asphalt and failed base material is removed and hauled away. The subgrade is inspected for soft spots or drainage issues.

Base Preparation

Fresh Class 5 gravel is added as needed and machine-compacted to proper density. Proper base preparation is the most critical step for long-term patch performance.

Hot-Mix Installation

Fresh hot-mix asphalt is installed in lifts (layers), each compacted to specification. Final surface is finished to match the grade of surrounding pavement.

Joint Treatment

All joints between new and existing asphalt are sealed with tack coat and/or crack sealant to prevent water infiltration at repair boundaries.

Minnesota’s paving season runs from approximately May through October, when temperatures support proper asphalt compaction and curing. Hot-mix asphalt must be placed and compacted while it’s still above 250°F — in cold weather, the material cools too quickly for proper compaction, resulting in a porous, weak surface that won’t survive the winter.

Proper drainage is especially critical for Minnesota paving projects. Water that can’t drain away from the surface will eventually destroy the pavement from below. We ensure all paving and patching projects maintain proper cross-slope (minimum 2%) and connect to existing drainage patterns.

New asphalt is always darker than weathered surfaces. The color difference fades over 2-4 weeks of sun exposure. Sealcoating the entire surface after the patch cures creates a uniform appearance.
